Ship it box-in-box: the original helmet box is thin retail packaging that advertises an expensive helmet to anyone who sees it. Put the padded helmet inside a larger, sturdier box with cushioning on all sides, and tape the visor shut first. A finished parcel usually lands between two and four kilograms, so it fits comfortably under most label weight caps.
Manufacturer helmet boxes are designed for the retail shelf: light cardboard, a brand logo on every face, and just enough structure to survive stacked storage. They are not rated for conveyor drops, and the branding tells everyone handling the package exactly what is inside and what it is worth. The box-in-box method solves both problems at once: the inner box holds the helmet snug, and the plain outer box absorbs the abuse of the sorting line while hiding the contents.
| Step | What to do |
|---|---|
| 1. Fill the interior | Stuff crumpled packing paper or a soft cloth inside the helmet so the shell cannot flex inward |
| 2. Protect the visor | Close the visor and lay painter's tape across it in an X; wrap the visor separately in a soft cloth if it detaches |
| 3. Wrap the shell | Wrap the whole helmet in bubble wrap, two layers, with extra around the chin bar |
| 4. Inner box | Place it in the original box (or a snug box) with paper filling every gap |
| 5. Outer box | Set the inner box in a larger box with at least five centimetres of cushioning on all sides, tape all seams, and mark nothing about the contents |
The shake test decides whether you are done: seal the outer box and shake it gently. If you feel the helmet shift, open it back up and add more fill. A helmet that moves inside the box arrives with scuffs at best and a cracked shell at worst, and a cracked shell compromises the helmet's protection, so this is not the shipment to under-pack.
Visors scratch from the lightest contact with grit, and a scratched visor at night is a safety problem for the rider receiving it. Painter's tape is the right tape here: it holds through the trip and peels off without residue, unlike packing tape, which can pull coatings. If the visor detaches, ship it separately wrapped rather than trusting the tape to hold it through conveyor drops. For helmets with photochromic or mirrored visors, wrap in a microfibre cloth first: bubble wrap alone can leave a stippled imprint on soft coatings.
